I checked the CAD and it seems to be setup properly. I’m not too sure why it shows high stresses here.
It might be because the front bottom tube is 1.75in height and causes weird behaviour at the tip of the short vertical tube?
Try to extend the short vertical tube past the front bottom tube (1.75in) in spaceclaim?
This joint has been fully gussetted and the gussets don’t seem to change the stress values.

I checked the spaceclaim geometry (connected and beam profile is normal) and mechanical contacts (it’s connected with the correct tubes) of this tube.
Add giant square gusset in model.
Real life = shims all around the gusset or make gusset thicker, etc.
I tried to extend the 1.5 tube past the small tube a bit

Gussets were added. Stress did not change at all.

What is strange is that the vertical tube and horizontal tube show low stress. It’s just these tips.
The catamaran tube and the front vertical short tubes were extended slightly which caused the simulation to act more uniformly. This resulted in the sim passing.

Contacts were only made for the red area tubes. I think that’s why we see high concentrate stresses.
We need to add contacts between the collision object with the other tubes (labelled X ).
